My Bukh DV 20 had a much larger starter than the DV24

I am sure your original starter motor would be completely repairable. Get a new one that fits to get you out of trouble, get the old one rebuilt then fit it back in and keep the new one in a sealed bag as a spare.

Even after my trusted mechanic for 10 years tells be the starter cannot get rebuilt due to discontinued parts?

I have a penchant fro British sportscars so Lucas, the Prince of Darkness is always lurking. But, their stuff can nearly always be rebuilt, like the cars themselves. They aren't throw away so a rebuild is very likely to be possible. A new drive will probably be a lot cheaper, but will take time to get.

It is a beautiful piece of British engineering would be a shame to have to bin it. I will look into rebuilding it tomorrow after I fit the copy and get my girl back to her berth!

Clean the armature segments after a clean up with some emery tape .
I used to use a hack saw blade ground down sort of a blunt point on one side of the hack saw blade
Buy your self some new brushes and also clean the brush holders maybe replace the armature bearing or bushed
I used to use a thread tape screw it into the bush and once it bottoms out the tape will pull it out
Also I use to put the armature bush on one finger fill it with oil and then press down on the top of the bush with my thumb then the oil would squeeze out of the bush

The bendix drive will have two collets like a valve collet or a wire ring after drepping the spring remove the wire clip and then the bendix drive

I feel it's more of a gear drive explosion rather than preventative maintance issue HO2

this is reconditioning your old starter
This is what Id do if I was pulling it apart then paint it and bolt it back on have a beer and never go back to that start for ten years plus
